Insights into our production

How HERKA works – How is your towel made?

From undyed cotton thread to the finished towel – every step of the process takes place in our production facilities in Kautzen and Gmünd, Austria. HERKA has been producing high-quality terry towels in a wide range of colors and designs for almost 100 years. We not only rely on tradition, we also benefit from decades of knowledge and score points with continuous innovation. Our terry towel production combines expert craftsmanship with state-of-the-art technology to always offer you the best quality. Hotel quality for everyone!

Diversity that we weave

Since 1927, the employees of the family business HERKA in the Austrian Waldviertel have been producing high-quality terry products such as towels and bathrobes – sustainably, regionally, fairly and, if desired, also in organic quality. In order for a company to survive successfully for 100 years, it needs to be able to adapt continuously. This flexibility is deeply rooted in HERKA’s DNA: every request for custom-made products is implemented in our fully digitalized factory and exported all over the world.

From custom-made products to HERKA collections for private individuals, HERKA fulfills a wide range of customer wishes: Soccer clubs have their logos embroidered on towels, dentists order humorous towels for their team, top hotels in Vienna and the Alps appreciate our fluffy towels, and golf clubs order practical buggy towels. Whether 1, 20 or 20,000 pieces – HERKA offers customized solutions for every requirement.

Our HERKA collections, which are published twice a year, are ideal for private customers who value domestic production, sustainability, sophisticated design and first-class quality.

Fully networked – from design to shipping

HERKA began as a small manufactory with manually operated looms. Today, HERKA is a fully digitalized, high-performance company that produces around 12,000 towels a day. What makes us special? The rapid implementation of customer requests. Thanks to an extensive warehouse with a wide range of material qualities and the high flexibility of our dedicated employees, we can quickly fulfill individual requests.

Despite advancing digitalization and automation, one thing always remains in focus at HERKA: our employees are the heart of the company.

Every step of the process – from design to final assembly – takes place in our factory in the Austrian Waldviertel region. The final assembly is carried out on one of the most modern assembly lines in Central Europe, but can also be done by hand on request. Our products are dyed and finished in our in-house dye works in nearby Gmünd. Textilveredlung Gmünd TVG (link to https://www.textilveredelung-gmuend.at/ ) is one of the last and at the same time most modern contract dyeing plants in Austria.

Our fair production

HERKA is one of the most modern terry weaving mills in Europe!

This is where traditional knowledge meets modern perfection. The family business has been consistently investing in the future for almost 100 years: Specialist knowledge built up over decades is continuously expanded through well-trained employees, specialist training and visits to trade fairs. A young, innovative and highly motivated team contributes ideas, continues to develop and surprises our customers time and again by making the impossible possible.

HERKA trains its own apprentices and employs technical college graduates in the structurally weak Waldviertel region. It is important to us to secure knowledge and skilled workers.

Ensuring consistently high quality is our top priority. That is why we closely monitor every phase of the production and packaging process.

What that means:

  • Right from the start of production, yarn and fabric are continuously tested for their technical requirements and adjusted if necessary.
  • Despite advancing digitalization, ongoing monitoring by our trained employees remains essential. No machine can see as well as an experienced eye!
  • Even today, many work steps cannot be carried out entirely by machine and require manual precision.
  • At the end of the manufacturing process, every single product is checked by our employees for weaving and sewing errors. Only 100% perfect products leave the factory!

Certified quality

We implement every detail with love for our customers
At HERKA, we implement every detail with the greatest care and love for our customers.

Standardized and “Made in Austria”

Our tested quality can be experienced up close. As HERKA manufactures textiles that are worn on the skin every day, it is a matter of course for us to test every product for harmlessness and freedom from harmful substances.

However, the focus is not only on people, but also on the environment:
HERKA pays attention to the careful use of natural resources, fair production conditions and sustainability for every product. This results in high-quality, multi-certified quality, Made in Austria.

All HERKA products comply with the OEKO-TEX® Standard 100 as well as the ISO 14001 and EMAS standards. On request, we can also produce according to the GOTS guidelines (Global Organic Textile Standard). GOTS-certified products are made from organic cotton and dyed with organic dyes. In addition to the highest ecological standards, the social criteria to be complied with, including all ILO core labor standards, are also checked.

Resource-conserving & regional

Terry production is energy-intensive, but at HERKA we rely on sustainable solutions. Our in-house photovoltaic system produces around 273,000 kWh per year – enough to supply 68 households with electricity. This saves us 72 tons of CO2 every year. In addition, the external power supply is covered by CO2-neutral sources such as water, wind and biomass.

GOTS (Global Organic Textile Standard)

The GOTS standard is the most comprehensive international standard for textiles and covers all important health, environmental and social aspects. Samples are taken at every stage of the production process to ensure compliance with the strict requirements. Working conditions are also strictly monitored: these include hygiene, lighting, ventilation, appropriate wages, the ban on child labor and the right to form trade unions – and much more. In addition, every processing company in the supply chain must also be GOTS-certified.

EMAS (Eco-Management and Audit Scheme)

EMAS is a voluntary EU instrument for promoting sustainable development in business and administration. It guarantees savings in energy, raw materials and waste, offers legal certainty and facilitates operational management.

OEKO-TEX® Standard 100

The STANDARD 100 by OEKO-TEX® is a globally standardized, independent testing and certification system. It applies to raw, intermediate and finished textile products at all stages of processing as well as to all accessory materials used. This standard ensures that textiles are tested for harmful substances and therefore meet the highest safety and quality requirements.

Continuous improvement process

We are constantly developing as part of our continuous improvement process (CIP) – both employees and management act in accordance with these principles. We hold quality circles with selected employees in order to achieve the following goals:

  • Maintaining and improving the current production quality
  • Review and possible optimization of quality assurance
  • Improvement of production and shipping processes
  • Increased efficiency of internal and external communication processes

Quality assurance – so that you are satisfied with your towel

Our quality assurance takes place on several levels. For you as a customer, quality monitoring at all stages of the production and packaging process is crucial. At the start of production, each batch of fabric is checked for weight and technical requirements, and the parameters are adjusted if necessary. Throughout the entire production process, our employees continuously check the quality of the goods. At the end of the manufacturing process, each finished product is checked for weaving faults and processing errors to ensure a very high standard of quality.

State Prize 2021

HERKA terry awarded for innovative recycling processes

HERKA GmbH received the 2021 State Prize for Environmental and Energy Technology in the Circular Economy & Resource Efficiency category from Climate Protection Minister Leonore Gewessler for the project “TEX2MAT – New processes for recycling textile waste of multi-material composition”. This innovative process made it possible to produce new towels from used textiles that are comparable in quality to new goods. The State Prize is the highest seal of quality awarded by the Republic of Austria.

Closing the Loop – A big step in the recycling of used textiles

The TEX2MAT project has achieved an important breakthrough in recycling: The cycle for used textiles has been successfully closed.

Every year, around 10 million tons of textile waste end up in residual waste in the EU, many of which are incinerated. The aim of the TEX2MAT project was to recycle used textiles with a multi-material composition. Together with partners such as TU Vienna, BOKU Vienna and others, a TEX2MAT process suitable for SMEs was developed that recycles polyester-cotton blended fabrics. The cotton content is dissolved out using enzymes, while the polyester fibers are fed back into the production cycle. The resulting glucose is used as an auxiliary material for textile production, which ensures consistent, high-quality recycled quality.

This process can save considerable amounts of resources and disposal costs, which has a positive impact on the climate and the environment. Recycled towels from HERKA Frottier are comparable in quality – e.g. in terms of dyeing and washing tests – to new goods. The TEX2MAT process is an excellent example of the circular economy and can be transferred to other materials such as packaging.

HERKA is also striving to develop this process for textiles made from 100% cotton. “The State Prize is an enormous incentive to continue pursuing our goal of closing the cycle for natural fibers, especially the valuable raw material cotton. We are currently looking for further cooperation partners,” says Thomas Pfeiffer, Managing Director of HERKA GmbH.

Project partners: Ecoplus NÖ, TU Vienna, BOKU Vienna, Montanuni Leoben, Salesianer Miettex GmbH, Andritz AG, Starlinger & Co GmbH, Fildan GmbH, Thermoplastkreislauf GmbH, PlastiksEurope, Multiplast GmbH.

The State Prize Gala with Climate Protection Minister Leonore Gewessler took place on October 20, 2021 in Vienna.

Zero waste in production

Zero waste at HERKA – sustainability throughout the entire production process

At HERKA, we focus on consistent zero waste production, which ensures sustainability at every stage of production.

What does zero waste mean at HERKA?

  1. Intelligent design:
    • With our sample warping machine, even the smallest quantities can be produced precisely – for example, with pinpoint accuracy for custom-made products or just 40 pieces for collections.
    • We have developed color pools that make it possible to color different designs together in order to produce even the smallest quantities efficiently.
    • Our designs are created in such a way that there is no waste.
  2. Use of yarn remnants:
    • Yarn remnants are wound together and can therefore be reused in their entirety. These remnants can even be recolored and used according to current requirements.
  3. Further processing of selvedges:
    • Scraps from the weaving machines, known as selvedges, are processed into tiles, mats and even banknotes in a recycling project.
  4. Terry products on sale:
    • Choice products from our terry towel production are available in the two terry towel stores and are particularly popular with coach tourists.
  5. New products made from terry scraps:
    • We develop innovative products from terry towel remnants, such as organic make-up remover pads and cleaning cloths.
  6. ZERO WASTE towel:
    • Leftover yarn from production is rewound and rewoven. No material is wasted. The Zero Waste towel is a practical and stylish product for people who value the conservation of resources.
  7. Exchange market for private customers
    • Our exchange market enables private customers to exchange and reuse terry products.
  8. Repair service for private customers
    • We offer a repair service for our private customers to extend the life of products and avoid waste.

Zero Waste Towel

Zero waste towel – stylish and sustainable

The Waldviertel-based family business HERKA, known for terry products of the highest quality, presents one of the most sustainable products: the zero waste towel. Leftover yarn from production is rewound and rewoven – no material is wasted. The zero-waste towel is not only an eye-catcher in the kitchen and bathroom, but also ideal for people who pay attention to the careful use of resources in everyday life.

“For us, sustainability also means common sense,” says Veronika Pfeiffer-Gössweiner, Head of Marketing at HERKA. “We consider a further use for all leftovers from production – we have virtually no waste.” The zero-waste towel is a colorful symbol of sustainability and innovation at HERKA.

The colors of the striped towels vary depending on the production residues, but plain black or dark blue is also possible, whereby the fiber residues are dyed and refined with organic dyes. HERKA uses the latest dyeing technology to save two thirds of the water and chemicals.

The zero waste towel is not the only resource-saving product at HERKA: “Faulty weaves on organic towels are sewn into washable make-up remover pads,” says Pfeiffer-Gössweiner.

Both the zero waste towel and the organic make-up remover pads are available separately or as a package in the online store – the ideal gift for anyone who values a sustainable lifestyle!
